He loves Thomas but I refuse to buy a bloody train costume. And ds is on the 'sturdy fit' side.

I think suiting and booting him, top hat and all would be hilarious. But I'm vaguely worried it might be mean?

Having read your title I was going to say that if he's skinny it'd probably be ok, but if he is bigger, it would be risky. So as you've said he's sturdy I think it would be a bad move. :(

No don't do it. Why not send him as a train driver? They do Thomas themed baker style train driver hats. Pair of dungarees, little tool/lunch box? Done!
