How would I make an authentic Link (Legend of Zelda) costume for my son?

It's a pretty popular cosplay character so I would probably just Google for Link cosplay tutorials and look through YouTube videos/Pinterest.

I'd probably go for leggings, a green tunic and some belts. I'm sure that you could make a cardboard sword and shield. Maybe cover them in silver foil to make them sparkly.
