Daily struggles at the moment of every suncream I try hurting my 4 month old and causing a huge flare up on his face and arms Sad can anyone suggest one that won't hurt him every time I have to apply it?!

Once you start using sunscreen again (once he's older) I would recommend the Sunsense range. It's Australian and amazing stuff. My dermatologist recommenced it as there was nothing at all I could use. Can't recommend it more.

I believe sudocreme is effectively a factor infinity total sunscreen if you put a thick enough layer on because it's zinc oxide, very similar to mineral sun screens. If he's not allergic to that it might work on hands and any other exposed bits. It certainly won't rub off! We use it for swimming.
