If a 58 is too big (wobbles when I shake / nod my head) but a 57 is too small (leaves a red mark across my forehead and would possibly give me a headache after having it on a while) what would you do?!!

Charles Owen now do round and oval shapes in their hats. Champion are more round than the traditional CO oval. You'll find variation. If you're between sizes, you can get liners for hats which may allow a larger size to fit correctly - but I would only advise that as a last resort.

Definitely the brand

Try a different type/brand. I had to work my way through virtually everything in the shop until I found one that fitted properly. In my case, I can only wear skull caps--the other types don't fit right and cause the sides of my glasses to dig in.

Try a different brand of hat in 57. Champion and Charles Owen are different shapes iirc. You might have a more local shaped head.

Try a different make - there are definitely some makes that don’t suit dd

get a 58 and line it with a couple of layers of fabric or newspaper within the lining...?

I have tried the 57 without the padding BTW, but it is then loose, and scratchy around the edges.
