oops! Sorry, misread the thread. Was led astray by spidermama's Little Miss Muffet suggestion. Suppose cross-dressing is a no-no .

My ds2 (same age) would go for incy wincy spider, but you have to have the time to put the extra arms onto the costume.

Old MacDonald - Wellies, muddy trousers, straw in his top pocket

Make a tabard out of two large circles of card, with fabric/string straps over the shoulders. Hard to sit down though!!!!!

Paint a wall onn a cardboard box and somehow make it fit. not sure how you can get him egg shaped though!
